He is not completely immune; he possesses a certain level of immunity that reduces the damage received, but he still takes damage.
Considering that it's an awakened Luffy, the conqueror of death, when he struck him, he temporarily knocked him out, but as he's an awakened Zoan, he regained consciousness.

But it makes sense for him to have that certain immunity against Kaido, as he's the Joyboy destined to defeat Kaido. Therefore, having a slight advantage in the matchup is expected. However, Kaido compensates for this advantage by having greater endurance and being a superior fighter. He was essentially overpowering G5 while G5 screamed in pain and claimed to be finished after a Ragnarok attack. So, the damage Kaido inflicts on G5, even though somewhat reduced, is still significant. Moreover, Kaido has other means to harm Luffy, such as through flames, wind slashes, and the flaming Bagua technique. Hence, Kaido isn't entirely defenseless.

I believe it’s his malleability that's increased to a ridiculous degree, that's why now he can do muscle increase with ease, Kaido's club when being hit his body becomes the shape of it, he's also just pushing this onto other objects around him that's why Kaido becomes a ballon although he's not rubber but the sheer size of Kaido becoming a ballon should kill him but he just stretches.

The real question is what is the limit of his rubber abilities now and how far can it go.

This here seals the reason why the matchup is important. Luffy quickly releases Kaido because he can't endure the temperature that Kaido is casually withstanding.

For elemental attacks, Kaido is much more resistant than G5, and G5 is the same one who caught and threw a lightning bolt, but is here whimpering and with a burnt hand just from touching it on Kaido's "fire-magma."

Not immune, high resistance. He was still getting hurt, it was cartoonish but it should be a sign that he still takes damage. We don’t know the limit of g5, it also has high resistance to piercing damage because Kaido’s club has spikes. Maybe if Kaido had internal destruction then he would have dealt more damage, this is ironic since Luffy had to first learn ID to damage Kaido.

Luffy's Immunity never Left, Haki or Not
This is one of reasons Luffy's Endurance is sometimes Overrated

When someone uses a Blunt Attack & They coat it with Haki, let's say an Iron Baseball Bat
That Haki they used is gonna Deal Damage to Luffy, but it won't disable his Rubber Body to allow Baseball Bat to deal it's Max Damage
It's like Luffy is gonna take Damage from Powerful Haki Swing, not Powerful Bat Swing

So Luffy's Immunity never Left, He still takes Less Damage from Blunt Attacks than when other Characters receive them
He only receives Damage from "Haki" & "Piercing/Cutting" & some Elements ofc (For Example, if someone Coats Lightning if possible with Haki & throws it at Luffy, it won't make him loss Immunity to Lightning, but the Haki would Damage him, but He won't be Electrocuted)

So Gear 5 didn't Fix anything, it simply Increased his Resistances/Endurance even further & He became even more Flexible, so the Level of Haki needed to pose a Threat to him increased, that's all
