I wonder if there's some type of space gap inbetween his body and the spear, when he blocks and whether or not he's getting that specfic impact visual those CoA blasts have.

Is it saying that sanji has accepted his exoskeleton now and changed his viewpoint on it or does the eyebrow switch at the end imply that he ''turned it off''' for good?

From what I'm assuming, the eye-brows switch was an hint towards his Germa transformation, to the form he should have obtained since birth (the cold-hearted Stealth Black and all).
Now he has total control of it, so he mantains the beneficts of the Germa awakening while the eye-brows remains the same as the old good Sanji.
It's more a shonen visual thing to represent his new resolve, from now on he's completed.
