Most brutal Luffy fight is between Luffy vs Katakuri, Luffy vs Crocodile, and Luffy vs Magellan.

I'll give it to Luffy vs Kat for the consistent brutality/beatdown. It was hours and hours of asswhooping. Luffy vs Crocodile had brutal finishes to each round but a lot of rubbish in between. Luffy vs Magellan was brutal but it wasn't a grueling battle.

Honourable mention to Luffy vs Lucci but it's just a less one sided version of Luffy vs Kat. So it's disqualified by default.

If so Luffy vs Kaido first fight + Croc vs Luffy first fight, nothing more brutal 1v1 Luffy defeat than this

Luffy vs Kaido 2nd last round (pre Gear 5)
It's the most physical battle brawl he ever had and the most difficult climax fight which also doesn't look like he will win, and indeed was brutally killed.

Crocodile beat him twice but lost due his weakness being exploited...even tho Croco was still massively stronger.
He simply had not chance to beat Magellan , it was simply amazing

Kaido vs Luffy wasn't one sided battel after luffy got ryuo, epically adcoc.
Luffy matched Kaido in 3 rounds before losing/winning.

the most brutal is Katakuri stomping Luffy even when he got fs,
without snakeman , that battle would have a stomp overall from start to finish with only Luffy only 5 hits max!
Luffy didn't dominate any round in this fight!

• Troll Katakuri stomped him in 40 min and buried him
• Awakened Katakuri , as soon as he got his fs back...he stomped G4 till Luffy ran away (30 min)
• Katakuri stomped Luffy for hours even when he got fs and he stabbed himself
• Katakuri still edges a bit in equal brawl against FS Snakeman...25-35 min brawl

Luffy vs Ussop will always stand as the most brutal and gut wrenching fight either Luffy or Ussop have ever been in. Luffy literally having to beat his half dead best friend and desperately try to not kill him all the while Ussop is coming at him with the most malicious intent. That's textbook definition brutal in my opinion.
