Questions & Mysteries When Vivi is going to rejoin with his crew?

I think Vivi can become again the "princess of the arc" in the final arc. After all we know Imu wants her,and the "country to save" this time will be the entire world. So i guess she will rejoin in the final arc,but before that maybe Morgans and Wapol will sell her out to the government,especially Wapol could do that. We'll see.

She is a great ally and a honorary member but she's no part of the main crew.

If she doesn't rejoin by the end of Egghead then I'd say her chances of seeing and joining the crew are pretty much over. This would be the most likely time for them to come in to contact with each other. After Egghead I really don't see an opportunity for a reunion until the end of the manga.
