He's got a great design, he's brave, respectful, humble, selfless and tough.
And he's very consistent. He will never cower and submit to an opponent even if he knows they're likely stronger than him, and the only time he ever did was against Kuma and even that was something he did on his own terms, with his raw willpower and selflessness making Kuma admire him and settle for "killing" him instead of Luffy.

I tend to favor fictional swordsmen. There's just something impressive about how much they can do with a blade, and it's often paired with a code of honor. Cuts and slashes make for aesthetic panels. The calm demeanor of stoic characters is also appealing. Zoro embodies hard work and loyalty and strives to fulfill an ambitious dream for himself and his fallen friend. He trains more than anyone, and his mind revolves around it. The one-liners are memorable, and the badass moments even more so. I dig the creativity and simplicity of his fighting style. Just adding a sword can upgrade an attack, but his arsenal runs deep. Each sword style has its own subset of moves, and now they can be further amped by KOH. Cool stuff.

Oda often gives Zoro moments that elevate him beyond the expectations of those who try to box him into No. 2 limitations. Even in-verse, it's questioned why he isn't the captain. And look at how much discussion and how many theories he generates. Globally, he's the second most popular character, but it's close despite everything Oda does to boost Luffy.
