Didn’t he say it in chapter 402, during Enies Lobby arc? He asked Chopper to get the key to his and Ussop’s cuffs, telling him either Franky, Sanji or Nami could have it. Of course, in the manga, it’s not clear if that line is from him or from Ussop, while I remember clearly that in the anime they had Zoro say the line.

I really hope so it would be nice, but it must be in some tragic almost life ending scenario to happen of course none will die. In my mind I see some one almost stabbing sanji and zoro calling him names and when the actual thing almost happens zoro saying his name making Sanji react

I know it's not canon but Zoro did say Sanji's name in that one movie. For canon, I guess after they found the One Piece, Zoro and Sanji will departs and they say each other's names as a form of respect.

I don't think they ever disrespected one another for example, except for being jokesters sometimes, so the odds they respect each other are at least highter than the other way around.
