Asura form is an extension of zoro's usage of the concept of flow.

Before zoro uses asura. He always has to establish a certain domain around him. That i think is area of effect created by CoC where asura operates inside. Represented by a black background.
Next zoro start to create additional arms and heads.(the limbs he holds his swords with) it's interactable (blocks and cuts) not just a visual illusion.
Here is where the concept of flow comes to play:
We know that the concept means gathering the unnecessary haki that surrounds the body and make it flow through a certain body part or weapon which makes the haki take the shape of an invisible armor.
The assumption that this theory stands on is with enough mastery of the concept the user can extend or manipulate the shape of that armor to his liking.
It's very close concept to the advanced nen technique specifically transmutation shape shifting like when biscuit forms invisible numbers through manipulating the shape of her aura.
So zoro is most likely surrounds his body with the flow and then he expands certain areas and manipulate it's shape ti make it look like he has additional arms and heads.
But then one would ask the question why is asura visible when the flow is not?
This is where CoC comes into play when it's fused with CoA it makes the flow visible. And the best proof of that is when luffy hit kaido with red rock kidd was wondering about the haki that luffy used when he shouldn't be able to see it in the first place.
Another one (this might be a stretch) is when zoro was getting ready to do tatsumaki and kaido something strange about his haki,where he should only see hardening.
This process is about 3 stages (sorry for the bad drawings)
1- surrounding the body with the haki flow.
2- manipulating the shape of that flow.
3- adding CoC to create the visible illusion.
it's quite different from the way luffy used it.

1-some facts about haki: after reading some moments when characters explain how haki works, i come to find that it depends heavily on the user's imagination
imagination is easily ignored by the readers

so i was watching a scene on youtube of big mom activating soul pocus, and lo and behold the anime gave it the same animation as zoro activating asura, and it was straight up conqueror's haki, first i wasn't so sure about that, i had to read the manga to confirm and to my surprise, that is exactly the same
i believe that zoro's asura is different from big mom's soul pocus in that i doesn't need fear to work, zoro mostly uses conqueror's haki for the visual effect, just to create the illusion of having more arms and heads, though we kind of saw both kaku and kaido getting startled
I can't do anything but to imagine Oda using an alt acc watching all the theorists of One Piece writing posts after posts regarding some mysteries about the OP world while Oda is saying to his team:

a lot of people don't want to admit this, but Oda has been milking this series for cash for a while now. If he wanted to, this manga could have ended back in 2015 or 2017
Like no matter how you try to spin this, I see no reason why we couldn't have just gotten something of an explanation for Diable jambe or asura pre-skip. I don't know why Sanji and Zoro seemingly use Devil Fruit-like abilities and nobody has asked them even once how they can do it.
If he explains that, then the entire mystery and the drive of the fans + the excitement to find out those exact mysteries despiers. Oda keeps adding more mysteries without revealing the old ones because he has to constantly supply the fier with wood, otherwise it will go out.

well, observation and armament are quite different from each other, while observation works on both conscious (searshing for someone) and subconscious (react to opponent's will) levels , you can strengthen it by going in a state of concentration and focus, while in regards to armament it's entirely conscious process, your body won't harden itself on it's own, and your haki won't flow outside of your body without your permission.
in some rare cases haki can activate unconsciously as a response to dangerous situations in the form of haki bloom triggers by survival instinct.
if you want your haki to take the shape of a demon, first you must establish a mental image of that demon through imagination, otherwise the haki would just flow shapelessly around your body or just completely disperse.
isn't it weird that luffy never showcased the ability to create the haki barrier and only used internal destruction that was given to him through survival instinct, when luffy tried to use haki barrier after hyo told him about the flow, he was imagining the haki flow through his body and into his fist which it did but it didn't have the same effect like when hyo and rayleigh used it because luffy didn't imagine it to be an invisible armor or a barrier.
also luffy needs to close his eyes and concentrate to do that
that could also explain why the version of ACoC that luffy used was crude and clumsy according to kaido.
CoC can influence creatures/people's minds, we saw on multiple occasion that CoC can be used to tame wild beasts, gain allies, and intimidate opponents or completely overwhelm them to the point where they lose consciousness, i'll even dare to say that it can be used to raise your allies morale during battle, if a conqueror wants people to see him as a demon CoC should make that possible.
We never saw haki taking shapes. We only saw haki extending out of user's body in case of haki barrier, internal destruction and Adv CoC.
Again, CoC was never implied to be a illusion.
