Actually Ulti's Headbutt confirms that Black sparks can happen when just one person is using haki, and it also means black sparks isn't related to conquerors haki. Meaning Conquerors haki clash is only conquerors haki clash when someone says it is. There's no visual representation of that yet.

Sanji does not have more durability with the suit. It's some "clothes", it can't block the blunt damage at all cause it is a flexible material, so it sticks to the user body. Any punch, kick, whatever would be felt by Sanji entirely.
