The scabbards' non-hardened-blackened blades used barrier haki in the snatch scene against Kaidou right? Why not assuming that Zoro used invisible barrier haki instead?

I'd rather have OP and read between the lines with Haki. Nothing wrong with headcanon if you don't enforce it on others, that's just called "interpretation" and completes the individual reading experience. You can't headcanon this into being much more than writings and scribbles on napkin.

I generally agree with the notion that Oda can be really murky when it comes to haki usage but thanks to the high quality spanish viz scans, we can see blood clearly leaking outta Kaido’s mouth:

No, first hit is just exaggerated for WOW effect.

Um... what? Kaido was felled by Red Roc. He was just pushed back here.

Anyhow, we'll see in future chapters. I suspect Oda will make struggle using new Haki in Gear 4 (as shown in Udon), since G4 uses "too much Haki" as is.

Well, it is in front of us, he hit him just two times so far, there will be many more hits so we will be able to see how it goes.
