by definition that's an illusion because they are seeing things that aren't actually there .
so why do the extra swords that people see feel like they cut?
safe to assume his haki in ashura is much greater than his regular attacks so it infact does feel like he is using 9 swords rather than the 3 he has always held on to.
remember that Zoro can coat his "fake" swords with Armament Haki so they have to be real otherwise Zoro can create illusions of Haki too , it doesnt make any sense

I disagree.
If people can form real invisible armor made of haki, Zoro's Asura can make tangible hands and swords.
If someone were to attack Zoro from all direction while in Asura, those extra hands would block attacks instead of doing nothing.
They have a physical form and are useful instead of being useless visual.

In no translation is it ever called haki. Kaku is only saying that Zoro has the power to create an evil form by force. Kaido's statement is not about asura. We've seen Zoro use king's haki for an extended period of time without forming asura so it's pretty clear that is not what Kaido meant.
Something to do with Haki/CoC. Maybe it's a step above AdCoC? There's coating things with your haki and then maybe physically manifesting your coc haki as well
